Sewing through backing board, foam and vinyl, looking for advise.

I'm doing a rear window tray for a 1972 Cutlass which requires a sewen on vinyl flap with foam and a thread anti-pull through fabric runner in the sewing area.
I have found that even though a #8 or #10 needle pierces the backing board fairly easy the thread will fray before it goes through the needle.
A number 14 needle seems to be a happy compromise. A #23 works great as far as the thread passing through freely but is hard to pierce the backing board.
This is the standard 1/16 ?? upholstery board sold all over. The customer wants this so that's what I using.
Attached are pics of the back and front of my practice set up. Seems to be ok but I'm looking for advise from anyone who has done this before.
My machine can handle the load/thickness so that's not an issue.
Sewing by moving the wheel by hand with the slightest assistance from the motor. Two person job for a 55" long piece.
